The tradeoff is wider as-cast tolerances, so secondary machining is often added on critical features.

What design mistakes cause porosity in sand castings?

Non-uniform wall thickness is the most common cause. Inconsistent walls create uneven fill and cooling, leading to porosity, sink marks, and warpage. We review wall thickness during the DFM stage, run mold-flow analysis to find likely problem areas, and tune gating, risering, and pouring temperature before the run starts.

What happens if parts fail inspection?
