Why is aluminum used in die casting?

Aluminum is lightweight, corrosion-resistant, and thermally and electrically conductive, which suits a wide range of part applications. It also accepts a broad range of surface finish options and casts well into complex, thin-wall geometries under high pressure. Our engineering team confirms whether aluminum is the right choice for your part at the feasibility review.

What is cold-chamber die casting?

Cold-chamber die casting melts the aluminum in a separate furnace, then ladles a measured shot into the shot sleeve and injects it under high pressure into the steel die. The metal cools quickly and the part is ejected, holding tight dimensional control across the run. This is the standard process for aluminum alloys, and it is the process we run.

Which aluminum alloy should I use?

The right alloy depends on your part requirements. A380 is the most common choice for a balanced mix of castability, strength, and thermal properties. A360 adds pressure tightness and performs well at elevated temperatures. A383 offers better corrosion resistance than A380 with similar castability. A413 suits intricate parts with thin sections. What are your standard lead times?

Is there a minimum order quantity?

Aluminum die casting carries significant tooling cost, so it is built for recurring production rather than one-off or prototype parts. We will tell you at the quote stage whether your volume makes die casting the most cost-effective option, or whether a different process is a better fit.

What finishing options are available for aluminum die castings?

What are the advantages and disadvantages of aluminum die casting?

The advantages are a strong strength-to-weight ratio, good corrosion resistance, high thermal and electrical conductivity, and repeatable thin-wall geometry at high production volume. The trade-offs are upfront steel tooling cost and the fact that the high-pressure casting process can introduce some internal porosity, which is why we run X-ray analysis. Aluminum is a cold-chamber alloy, so it is not suited to one-off or very low volume work.

How does aluminum die casting compare to zinc or magnesium?

Aluminum is lighter than zinc and casts in a cold-chamber machine because of its higher melting point, while zinc is denser, runs in a faster hot-chamber process, and holds finer detail at lower tooling wear. Magnesium is the lightest of the three. Aluminum is the common choice when strength-to-weight, thermal conductivity, and corrosion resistance matter together. What is the most common mistake in die casting part design?

Inconsistent wall thickness is the single biggest design error in die cast parts. Non-uniform walls cause uneven fill and cooling inside the mold, leading to porosity, sink marks, warpage, and crack propagation. Redstone reviews wall thickness at the DFM stage and uses mold-flow analysis to identify problem areas before production begins. Parts not designed with casting intent fight the process at every step and drive up cost.

How does Redstone prevent porosity in aluminum die castings?

Redstone controls porosity through DFM review, process validation, and in-production inspection. We analyze wall thickness uniformity and gating layout before production. During production, injection parameters and vacuum-assisted methods reduce trapped air. On sealed parts, we add x-ray inspection and leak testing to the control plan, and vacuum impregnation seals micro-porosity without affecting dimensions.

How do you select the right casting process for a part?

The three main decision variables are material, geometry complexity, and volume. Aluminum with complex geometry at meaningful volume points to die casting almost every time, for its dimensional accuracy, surface finish, and fast cycle times. Iron or steel with intricate geometry favors investment casting, while simpler geometries at low volume fit sand casting for its low tooling cost. In practice, facility capability and existing dies often matter as much as the textbook process-material fit.
